Here’s the physical evidence of the engine rattle...

Since the Ford dealers refuse to do anything but blow me off, I had my Porsche mechanic check it out.
Heavy scoring on all cylinders.
Rattle continues to get worse.

Doesn't surprise me!!!! I owned a 2005 F-150 FX4 that ticked and made all kind of noise, and at 120,000 the transmission smelled like burnt rubber just from highway miles.

Did you happen to do a leak down test on any of the cylinders before disassembly? If so any numbers?

Ah yes. Might be a good idea to do a leak down as that might yield another data point for deliberations with dealer/Ford.

Deliberations? Save that for a court of law. This is clearly a warranty issue that Ford needs to address post haste. A direct call to Ford should get the ball rolling, and if not, the threat of "deliberations" may be necessary.

Yeah, that looks like something Ford should fix. Ford put a new engine in my 2010 F150 in 2014 just before it hit 60K miles. 5.4L 3-valve, lots of problems with those over the years. It had a cam phaser related failure and was making bad sounds from the day I took delivery new. FWIW, the process went like this....

After 3 reports of noise by me during service over 3 years I wasn't going to take no for an answer. On try #4 the noise had progressively gotten louder. Dealer at that point agreed the noise had progressed a lot. I contacted Ford, made the report and Ford in turn contacted the dealer service department. I was then told that Ford had approved an inspection but that a noise alone wasn't going to be sufficient for engine replacement. They were going to need evidence of component failure both in measurements and by finding metal that traveled within the engine. Step 1 dealer removed valve covers and intake manifold and gained access to cam. They measured and found unusual wear and reported that to Ford. Ford then gave them approval to remove oil pan and look for metal. Dealer did so and found some evidence of metal there and in oil filter and sent pictures to Ford. Ford then approved a replacement engine. They were clear though that if they hadn't found metal remnants the noisy condition alone wouldn't be approved.

Getting dealer service people on my side was the most important part of the process as they became an important advocate with Ford. Hope original poster gets a just resolution but it may take some time and patience. Those pictures though should gets dealer's attention.

If Ford is unresponsive, I would seek out a consumer attorney and see if you can file a suit against Ford for damages and time.

Thanks for your input guys. This amount of damage has all happened within 3,500 miles. Amazing.
The dealer said I had to call ford first. Ford said I had to call the dealer first. Now the dealer is refusing to take my calls or answer my emails in which I included the photos above.
I’m seriously frustrated and ****ed off.
I’ll approach a couple of more dealers to initiate a buyback, but I may have to seek legal action which is just ridiculous.
I’ll certainly let you know how it goes.
PS: Seth Wadley Ford of Paul’s Valley Oklahoma is the dealer that is giving me the grief and ignoring their responsibility in the matter.
